Digital Printing
what is it?
The word ‘digital’ tends to be used to
describe both Indigo and ‘laser’ printers.
However, digital is in essence the way the
information is presented to the printer e.g.
the transmission of artwork data
electronically to the press. It can also be
used to describe ‘digital’ offset litho
presses.
For the purposes of this binder ‘digital’ is
used to mean both Indigo and
Laser/Copier printers.
The most common sheet fed ‘digital’ press
manufacturers are:
Hewlett Packard, Xerox, Kodak, Canon,
Océ, Konica Minolta, Ricoh.
Press names that may be mentioned are:
Indigo (HP)
iGen3, Docucolor (Xerox)
NexPress (Kodak)
and various other machine model
numbers.
PCL3 Digital Labels are designed for use
on SRA3 ‘Digital’ (320 x 450mm) presses
(e.g. Indigo, NexPress, iGen, Docucolor
e.t.c.) as well as conventional litho.
The die cut label range has been approved
by HP for their Indigo presses and Kodak
for the NexPress.
Successful trials have also been performed
on the iGen3 and Docucolor ranges.
Trials are also underway with Konica
Minolta, Canon and Océ.
As the labels are designed for use with the
big production presses, care must be taken
when using them on smaller machines not
primarily designed for SRA3 sheets.
OCT 2007
For example the Xerox Dc12 has a single
‘offset’ feed wheel on the by pass tray feed
that could cause the sheet to ‘skew’ and
pre dispense labels.
Please check suitability for the particular
machine to be used.
PCL3 Digital Labels Format
Sheet size 320 x 451mm
2 panels of A4 per sheet with additional lay
and grip edges.
Each ‘corner’ of the A4 panel is marked
with ‘crop marks’ to aid guillotining back to
finished size of A4 if required.
All sheets have a ‘dry edge’ on the long
edges e.g. face material 319mm, backing
320mm. This ensures smooth feeding
through all types of presses and no
adhesive contamination on sheet edges.
The majority of labels are based on 2 x PCL
formats on an SRA3 sheet providing a
‘standard’, familiar, finished size.

HP Indigo (3050 & 5000) and for Kodak NexPress digital presses. They are suitable for use
on other SRA3 hot fusing, dry toner presses and are litho printable using the appropriate
inks for the material type.

The PCL3 Digital label formats are based on 2 panels of A4 die cut labels on SRA3 sheets, giving extra grip
edge all round and a wide centre gutter. This enables the finished, printed job to be guillotined back to A4 for
presentation to the client. The corners of the A4 panels are marked by crop marks cut into the surface.

HP Indigo
HP Indigo presses use a totally
different type of ‘ink’ (toner) from
other presses and the material
surface requirements are very
specific.
Not all materials can be printed
by Indigo method.
Most materials require pretreatment with ‘sapphire’ (or
similar) coatings to ensure
suitability.
All PCL3 Digital materials are
approved for Indigo printing
without any further treatment.
All materials have been
independently tested and
approved by the Digital
Academy, in both flat sheet and
die cut label form.
To date this is the only range of
die cut labels worldwide to carry
approval.

Always fan the sheets well before printing.
Take particular care when knocking up the sheets not to "bend" the edges
and cause labels to "lift" - discard any sheets that may have been
affected.
Ensure media type and thickness are set correctly.
Set the airflow control at the back of the stack around 4, ensuring the air
is separating the sheets.
Beware of static build up particulary when running synthetic materials
(e.g. polyesters) and keep stack sizes small. Use appropriate anti-static
bars if available.
The feed wheels can cause the sheets to jam on the Print Feed Unit, so
ensure wheels are set specifically for the material.
Set the height of the paper stack so it sits at the middle line on the paper
feed unit.
Set Blow Control to 4 (this can vary for different PCL3 materials, but it is
a good start point)
Set suction Control to 3 (this can vary for different PCL3 materials, but is a
good start point)
Litho / Indigo
*
In the unlikely event that litho pre.printed materials will be further printed
by Indigo technology, please ensure trials are completed with particular
reference to electro-ink adhesion on the litho printed sheets and litho
image stability.
*
To be electro-ink receptive, the polyester materials are specially "top coated"
and it is likely that litho printing using fully oxidising inks (and the possibility
of the presence of spray powder) will change the surface characteristics.
The preferred method of print for variable information would be in one pass
digitally (laser or Indigo).

compilation of guidelines for Indigo printing PCL3 Digital Labels).
Indigo Notes
!
TurboStream - May be issues with labels lifting if very heavy print coverage is required. Lower running speeds mean
the labels are in contact with the blanket and impression drum for approximately twice as long as 3050 and 5000
models. Although the blanket and impression Drum on 3050 and 5000 run at much higher temperatures the contact time
is the important factor. Reducing the drum temperature will help to overcome this problem
3050 (older models) - removing the feed wheels immediately after the paper feed tray (prior to the ‘bridge’
before machine in feed) may reduce the potential for jamming against the ‘springs’. Newer models have a redesigned feed
wheel system that does not appear to cause problems.
All models - reduce the potential for static by loading polyesters sheet by sheet into the feed stack. This introduces a
layer of air between each sheet and helps prevent static buildup. Keep stack size small.

Kodak NexPress
Tested and approved by Kodak for the
NexPress, PCL3 Digital labels and
sheets in all materials (papers and
polyesters) can be used.
The NexPress is a hot fusing toner,
production digital press. It has very
specific quality requirements of base
materials, particularly self adhesive
labels and sheets.
Self adhesive sheets are fed from the
main feed trays face down and are
turned over at the end of the machine
prior to printing.
As the majority of self adhesive sheets
are designed to be flat but with any curl
bias towards the backing , particular
care must be taken.
In order to reduce the effects of the
heat from the machine ‘drying’ the
laminate and causing curl towards the
backing; sheets should not be loaded
into the feed tray until ready to print.

All PCL3 Digital sheets and labels are
polythene bagged and boxed to ensure
optimum moisture conditions are
maintained.
When removing the required number of
sheets from the packaging ensure that
any remaining unused are re-bagged,
and boxed immediately.
Discard any damaged sheets and do
not attempt to run any materials
showing a severe curl towards the
backing paper.
NexPress Printing Notes !
Set polyester materials as ‘Glossy Coated’ in the media type
to achieve the best results.
Set target surface temperature for self adhesive materials as
170°C (fine tuning can then be performed to achieve the best
print result).

Xerox
Xerox has the largest market share in the ‘digital’ print market. They have a range
of colour printers, the Docucolor family, to suit all types of requirements from ‘in
house’ print (where the user’s main business is not printing) to very large
production machines to be found in commercial print houses. The top of the range
machine is the iGen3.
The PCL3 Digital range has been tested on the iGen3 and other printers in the
Docucolor range although ‘official’ ‘approval from Xerox will only be granted on
their own products.
Details of the performance of the polyester grades can however be found on their
web site at :

They are currently listed under the non Xerox grades as:
Gloss Clear Polyester and Gloss White Polyester.
There is unfortunately a data error on the listing of the sheet sizes (currently
showing as A3 and A4) that should read SRA3.
Xerox Printing Notes

The media type settings (found either in the printer drivers, or
the stock feed trays) should be set to:
HEAVY WEIGHT PAPER
or similar (155 -220gsm)
This is to ensure the correct temperature and speed through the
machine.
Failure to change the settings may result in poor toner key or
mis-feeds. Different models of machine optimum settings will
vary and the correct setting on one machine may produce
unsatisfactory results on another - please try various settings to
achieve the best result for your printer and the image required.
Select the feed tray appropriate to the machine and stock
capabilities.
The most direct feed path available will normally produce the
best results.
Xerox models 6060, 8000, 5252
Tray 2 produces excellent results.

the compilation of guidelines for printing PCL3 Digital
Labels).
Xerox state that NO die cut labels,
including their own, should be used
from Tray 5 on the DC12.
The off-centre feed system on that
model may cause labels to be
dislodged.

Canon
Only the most recent Canon commercial models accept SRA3
sheets.
If using PCL3 Digital sheets on older presses the maximum sheet
size of 305 x 457mm will require the sheets to be guillotined prior to
printing.
Please be aware of the potential problems when guillotining self
adhesive sheets.
No more than 100 sheets per stack and ensure the blade is clean
and sharp.
Particular attention should then be paid to fanning the sheets
properly prior to printing and making sure that there is no adhesive
contamination on the cut edges.
The ‘grip’ edges on the PCL3 Digital sheets provide sufficient
‘waste’ area to guillotine without encroaching on the die cut labels.
By using the crop marks cut into the PCL3 Digital sheet it is
possible to guillotine the outer grip edges whilst leaving
2 x complete A4 formats separated by a gutter in the centre.

Printing polyesters on Canon presses.
Due to the very high fusing temperature on Canon presses
polyesters may jam at the fuser. The heat tends to make the sheet
lose its rigidity and it then buckles in the fuser.
This can be overcome by running a ‘lead sheet’ of 150gsm card (or
similar) as the first sheet in the run. This tends to drop the fuser
temperature sufficiently after the card to allow subsequent sheets
of polyester to feed without problem. If the run is stopped for any
reason - repeat the process.

Offset
Litho Printing
All PCL3 Digital grades can be conventionally
litho printed .
The following guidelines are given in good faith
to assist the litho printer unused to printing
labels or synthetic materials.
PAPER GRADES
Treat all PCL3 paper grades as COATED PAPERS and use fully oxidising inks
where necessary.
Use formulated (not reduced) extra low tack inks and a hard blanket for printing pre
die cut labels.
If materials are to be over printed by laser or copier ensure that the correct heat
stable litho inks are used.
Always re-wrap in polythene bags and box any printed stock to be subsequently over
printed by laser or copier.
Leave pre-litho printed stock for 4 - 5 days before laser/copier printing.
POLYESTER GRADES
Use fully oxidising inks specifically formulated for polyester materials (standard paper
grade oxidising inks are not suitable).
Ensure all traces of oil based inks and varnishes are removed from the ink delivery
system.
Run press as dry as possible as excessive damping will retard drying.
Check suitability of product for printed matter and process e.g. images achieved
using 1 print station on paper may require 2 print stations for polyester grades.
Run 4 colour work in one pass. It is not advisable to run 4 colour work on polyesters
using a single or 2 colour press.
Avoid excessive use of spray powder- use a LIGHT coating ONLY. Do NOT use
dissolvable spray powder as this will affect the keying process.
If material is to be subsequently laser or copier printed ensure the correct laser
compatible inks are used and the ink has completely cured (at least 7 days).
