Replacement Power Structures
Introduction
Important: The Power Modules on PowerFlex 700S and 700H frame 12
drives are matched at the factory and cannot be paired with any
other Power Modules. Therefore, when a Power Module fails,
you must replace both power structures on a frame 12 drive.
Use this document to install the replacement power structures on a frame 12
drive. This document covers the following replacement power structures:

Note: The frame 12 power structure kit does not contain the drive-rated
ASIC boards. You must either use the existing ASIC boards or order
replacement ASIC boards in order to complete this installation. Please refer
to the Spare Parts and Options List for PowerFlex Architecture (7) Class
Low Voltage AC Drives for part catalog numbers. This list is located at:

What You Need to Do
This document contains directions for replacing one power structure
mounted in a Rittal TS8 drive enclosure. These steps must be repeated for
the installation of the second power structure.

❐ Step 4: Remove old power structure from drive
❐ Step 5: Remove existing ASIC board from old power structure
(optional)
❐ Step 6: Install ASIC board on new power structure
❐ Step 7: Configure EMC filter
❐ Step 8: Install new power structure
❐ Step 9: Connect power structure to components on drive
❐ Step 10: Install product identification label on new power structure
❐ Step 11: Start drive
Step 1: Removing Power
from the Existing Drive
!
ATTENTION: To avoid an electric shock hazard, verify that the
voltage on the bus capacitors has discharged before servicing the
drive. Check the DC bus voltage at the Power Terminal Block by
measuring between the +DC and -DC terminals, between the
+DC terminal and the chassis, and between the -DC terminal and
the chassis. The voltage must be zero for all three measurements.
Remove power before making or breaking cable connections.
When you remove or insert a cable connector with power
applied, an electrical arc may occur. An electrical arc can cause
personal injury or property damage by:
• sending an erroneous signal to your system’s field devices,
causing unintended machine motion
• causing an explosion in a hazardous environment
Electrical arcing causes excessive wear to contacts on both the
module and its mating connector. Worn contacts may create
electrical resistance.

1. Turn off and lock out input power and wait five minutes.
2. Verify that there is no voltage at the drive’s input power terminals.
3. Measure between the +DC and -DC terminals, between the +DC
terminal and the chassis, and between the -DC terminal and the chassis.
The voltage must be zero for all three measurements.

Step 2: Removing the
Protective Covers from the
Existing Drive
1. Open the enclosure door and loosen the T8 Torx-head screws that hold
the control frame to the drive enclosure.
2. Swing the control frame out and away from the power structure.

3. Remove the T8 Torx-head screws which secure the airflow plate to the
drive.
4. Slide airflow plate off the enclosure frame.

5. Remove the four M5 POZIDRIV screws that hold the top and bottom
protective covers to the main front protective cover, then remove the top
and bottom protective covers.
6. Remove the four M5 POZIDRIV screws that hold the main front
protective cover to the drive, then remove the protective cover.

Step 3: Preparing the Old
Power Structure for
Removal
1. Remove the motor wiring from the power structure at the front of the
power structure.
2. Remove the ground connection from the lower right rear corner of the
power structure.
3. Remove the input (AC or DC) from the incoming terminals at the top of
the power structure.

4. Carefully disconnect the fiber-optic cables from sockets along the front
of the ASIC board, and carefully set them aside.

ATTENTION: Hazard of permanent eye damage exists when
using optical transmission equipment. This product emits intense
light and invisible radiation. Do not look into fiber-optic ports or
fiber-optic cable connectors.
!
ATTENTION: The sheet metal cover and mounting screws on
the ASIC Board located on the power structure are energized at
(-) DC bus potential high voltage. Risk of electrical shock, injury,
or death exists if someone comes in contact with the assembly.
5. Disconnect the other cables from the sockets on the front of the ASIC
board, and set them aside.

6. If you are replacing a power structure on a PowerFlex 700S drive,
disconnect the cable from connector J8 and the fiber optic connections,
J4 and J5, from the Power Supply Voltage Feedback board on the power
structure in the left-hand enclosure.

Step 4: Removing the Old
Power Structure from the
Drive
1. Follow the instructions in publication PFLEX-IN014…, Installation
Instructions - PowerFlex 700S /700H High Power Maintenance Stand,
to install the Maintenance Stand (part number 20-MAINSTND). Slide
the power structure out of the enclosure onto the rails of the
Maintenance Stand.
Note: The Maintenance Stand is designed for removing power
structures from drives supplied in Rittal TS8 enclosures. Alternate
means of removal will be necessary for other types of enclosures.
2. Remove the old power structure from the maintenance stand using the
following lifting instructions:
Note: Frame 12 power structures weight approximately 120 kg (265
lbs.).
a. Attach the lifting hardware to the power structure. The lifting
hardware must be fastened symmetrically to at least two of the
lifting holes on the unit.

b. Lift the power structure off of the maintenance stand and place the
back side of the unit onto a sturdy palette.

Step 5: Removing the
Existing ASIC Board from
the Old Power Structure

Important: If you are installing a new ASIC board, continue with Step 6
“Installing the ASIC Board on the New Power Structure” on
page 10. If you are installing the existing ASIC board, continue
with step 1 below.

2. Disconnect the remaining cables from sockets on the front of the ASIC
board, and set them aside.
3. Remove the screws that secure the ASIC assembly to the drive and set
the assembly aside.

Step 6: Installing the ASIC Connecting a DC Input Drive
Board on the New Power
Power structures are shipped from the factory pre-configured for DC input
Structure
operation.
Connecting an AC Input Drive
If you are installing an existing ASIC board on the new power structure,
continue with step 11 on page 12. If you are installing a new ASIC board on
the new power structure, continue with step 1 below.
1. Remove the cover from the existing ASIC assembly and the DC- bus
connection from the cover.
2. Unplug the fan that mounts on the ASIC assembly cover from
connector X1 of the ASIC board.
3. Disconnect the Feedback board that mounts on the ASIC assembly
cover from connector X26 on the ASIC board.

4. Slide the old ASIC board out of its chassis.
5. Slide the new ASIC board into the chassis.

6. If you are installing a replacement power structure on a drive with AC
input, remove the X2 plug from its protective sleeve and plug the cable
into the X2 socket on the ASIC board.

7. Connect the other end of the cable connected to X2 on the ASIC board
to X13 on the Rectifier circuit board on the upper right side of the
power structure.
8. Connect the cable from the Feedback board to the X26 connector on the
ASIC board.
9. Plug the fan that mounts on the ASIC assembly cover into the X1
connector on the ASIC board.

10. Secure the cover of the ASIC assembly and reconnect the DC- bus cable
to the cover.
11. Secure the ASIC board and assembly to the new power structure.

12. Connect the remaining cables and fiber-optic cables to the ASIC board
in the reverse order of Step 5: "Removing the Existing ASIC Board
from the Old Power Structure" on page 9.
Step 7: Configuring the
EMC Filter
Frame 12 size drives are equipped with common mode capacitors and
capacitors that are connected to the input terminals. To guard against drive
damage, these capacitors should be disconnected depending upon the type
of ground system on which the drive is installed.
Installation on an Ungrounded Distribution System or High Resistive
Ground
If you are installing a 400/480V AC input drive on an ungrounded
distribution system or high resistive ground, you:
• Must move the common mode jumper to the disconnected position refer to Move the Common Mode Jumper to the Disconnected
Position on page 14.
• Should insulate terminal X4 on the Rectifier circuit board- refer to
Insulate Terminal X4 on the Rectifier Circuit Board on page 15.
• Must disconnect the small capacitors from the input terminals - refer to
Disconnect the Small Capacitors from the Input Terminals on page 16.
If you are installing a 600/690V AC input drive on an ungrounded
distribution system or high resistive ground, you:
• Must move the common mode jumper to the disconnected position refer to Move the Common Mode Jumper to the Disconnected
Position on page 14.
• Must insulate terminal X4 on the Rectifier circuit board- refer to Insulate
Terminal X4 on the Rectifier Circuit Board on page 15.
• Must disconnect the small capacitors from the input terminals - refer to
Disconnect the Small Capacitors from the Input Terminals on page 16.

Installation on a Grounded B Phase Delta System
If you are installing a drive on a grounded B phase Delta system, you:
• Must move the common mode jumper to the disconnected position refer to Move the Common Mode Jumper to the Disconnected
Position on page 14.
• Must insulate terminal X4 on the Rectifier circuit board- refer to Insulate
Terminal X4 on the Rectifier Circuit Board on page 15.
• Must disconnect the small capacitors from the input terminals - refer to
Disconnect the Small Capacitors from the Input Terminals on page 16.
Note: Refer to Wiring and Grounding Guidelines for Pulse Width
Modulated (PWM) AC Drives - Installation Instructions,
publication DRIVES-IN001…, for additional information on an
ungrounded distribution system or high resistive ground
installation.

Move the Common Mode Jumper to the Disconnected Position
Follow the lettered steps below to move the common mode jumper to the
disconnected position (refer to Figure 2 on page 13 for jumper location):

Follow the lettered steps below to insulate terminal X4 on the Rectifier
circuit board (refer to Figure 2 on page 13 for Rectifier board location):

Disconnect the Small Capacitors from the Input Terminals
Follow the lettered steps below to disconnect the small capacitors from the
input terminals:

Remove the screws and lock washers that secure each of the three capacitor supply wires
to the input power terminals.
Insulate the capacitor leads and leave disconnected.
Install and tighten the screws and lock washers only.
Important: Do not re-install the capacitor leads.

Power Structure
Install the new power structure in the reverse order of Step 4: "Removing
the Old Power Structure from the Drive" on page 8 and make the motor,
ground, input power and Power Supply Voltage Feedback board (for
PowerFlex 700S installations) connections in the reverse order of Step 3:
"Preparing the Old Power Structure for Removal" on page 6.

If you are installing a DC input drive with a precharge interlock you must

Product Identification Label
on the New Power
Structures
All frame 12 replacement power structures are shipped form the factory
without a product identification label on the drive. If you are installing the
power structures in a 700S drive, you should label it with the accompanying
PowerFlex 700S label. If you are installing the power structures in a 700H
drive, you should label it with the accompanying PowerFlex 700H label.

Step 11: Starting the Drive
1. Replace the protective covers in the reverse order of Step 2: "Removing
the Protective Covers from the Existing Drive" on page 3.
